7 warning signs a pump coupling is about to fail

Couplings rarely fail without warning. Here are the seven signs our technicians look for, and what each one usually means for the machine behind it.

A pump coupling almost never lets go without telling you first. In our experience the machine gives you somewhere between a few weeks and a few months of warning — new noise, new heat, rubber dust under the guard, a shift in vibration. The failures that seem sudden are usually the ones where nobody was checking the guard.

Here are the seven signs worth acting on, roughly in the order they tend to appear.

1. Rubber or nylon dust under the coupling guard

Pull the guard on an elastomeric coupling and look at the base. A fine dark powder collecting there is the element wearing itself away, and it is the earliest reliable warning you will get. Clean it out, note the date, and check again in two weeks. If the dust is back, the element is on its way out.

2. A new noise that changes with load

A knock or clatter that appears when the pump loads up — and quietens when it unloads — usually means backlash in the coupling, not a bearing. Bearing noise tends to be constant and speed-related. Coupling noise tends to be load-related.

3. Heat at the coupling itself

The coupling should run near ambient. If the guard is warm to the touch, or a thermal camera shows the hub hotter than the surrounding shaft, something is absorbing energy that should be passing straight through. Misalignment is the usual cause.

Field note

Check heat with the machine at operating temperature, not right after startup, and take the reading at the same point each time. A single number tells you very little; the trend tells you everything.

4. Vibration that rises at twice running speed

Misalignment characteristically shows up at 2× running speed on a spectrum, often with axial vibration higher than you would expect. If you are already collecting vibration data as part of a preventative maintenance programme, this is the trend to watch. If you are not collecting it, this is the sign you will miss.

5. Set screws or bolts backing out

Fasteners that will not stay tight are not a fastener problem. They are a symptom of the hub moving on the shaft, and re-torquing them repeatedly buys time while the keyway wears. Once the keyway is damaged, the repair stops being a coupling replacement and starts being a shaft repair.

6. Visible cracking, glazing or swelling of the element

Elastomeric elements degrade in ways you can see. Fine surface cracks mean age and heat. A glazed, shiny appearance means slipping. Swelling or a soft, tacky feel almost always means chemical attack — usually oil that shouldn't be there. Swelling is worth investigating beyond the coupling, because something is leaking.

7. Repeat failures on the same machine

This is the important one. A coupling that fails twice in a year is not a coupling problem. It is soft foot, a pipe strain, a bent shaft, a worn bearing, or a thermal-growth issue that nobody has measured, and the coupling is simply the weakest part in the chain absorbing the punishment. Replacing it again will buy you the same few months.

What to do about it

If you have caught one of the first six signs, the job is small: replace the element, laser-align the set, and record the readings so the next person has a baseline. If you are on sign seven, the coupling is a symptom and the alignment, mounting and piping all need to be checked before anything else is fitted.

Either way it is worth writing down what you found. The single biggest reason machines fail the same way twice is that nobody recorded what happened the first time — which is a large part of what we set up when we help a plant build out its maintenance department and record-keeping.
